 Foam Core Creation – two options, hot wire cut or sand from a blank
Hot Wire Option

a.        Cut cores for each side using template or CNC cutter               

b.       Prepare root faces to perfect match

d.       Trim to planform shape

f.        Sand faces to remove all burn kerf (bright shiny bits,                  
surface should become even dull colour.                
This removes about 20-25% of the weight)                                  

g.       Sand tip curve and shape

h.       Blow dust off (50 PSI Minimum) or wash dust off and dry.

a.       Cut Blank

b.      Sand for days….. OK so I've never done it this way J
